How an EPDM Bonded Washer Seals a Roof Penetration

Bonded versus loose washers, the compression window, and why over-driving is the most common roof leak on site.

A hole you make on purpose

Every roof fixing is a deliberate penetration through a watertight surface, repeated thousands of times across an elevation. The sealing washer is the component that turns each of those holes back into a seal, and it is the part most likely to be compromised by installation rather than by design.

Bonded versus loose

A free rubber washer has nothing holding it in place. Under head pressure it extrudes sideways, thins at the centre and loses its compression — often within a single season of thermal cycling. A bonded washer is vulcanised to a steel cap, so the cap holds the rubber captive and forces it to compress downward into the panel instead of squeezing outward.

Why EPDM specifically

A roof washer spends its life being heated, cooled, and irradiated. EPDM keeps its elasticity across that cycle far better than the cheaper elastomers, which harden, take a permanent set and stop following the panel's movement.

The compression window

There is a correct amount of compression and it is visible: the rubber should reach the edge of the steel cap and stop. Under-driven, the seal never closes. Over-driven, the rubber extrudes past the cap, the washer is destroyed, and the screw is now a hole with a decoration on it. Over-driving is the single most common cause of the leaks we are asked about.

Setting up the tool

The fix is a depth-sensitive nose or a clutch setting on the driver, calibrated on a test panel at the start of the shift and checked when the panel gauge changes. It is a two-minute step that prevents a decade of callbacks.

Specifying the rest of the fastener

The washer only solves the water. Purlin thickness sets the drill point, exposure sets the coating, and panel colour sets the head finish — four decisions that should be made together.
