The Engineering Challenge

What Makes This Part Family Hard

A lamp housing is three problems in one block of steel. The reflector zones need a cavity finish that survives repolishing, the connector and adjuster apertures need side actions that clear each other, and the assembly has to stay in tolerance while the molding shrinks around a deep draw.

Customer names and program data are not published. What follows is how we take tooling of this type, and the photographs are of our own work.

Our Approach

How We Take It

  1. Gating placed against the visible face

    The MoldFlow filling run settles where the flow fronts meet so the weld lines fall outside the optical area.

  2. Cooling from the warpage result

    Packing and warpage runs come before the cooling layout, so the cooling is designed around where the part actually moves.

  3. Motion proven before fabrication

    The open-to-close sequence is simulated step by step so that slides and lifters are proven not to meet.

  4. Cavity finish reviewed in the DFM

    Product surface finish review is part of the DFM, so the finish is agreed before the cavity is cut rather than after.
