Stainless Steel Letters
A built-up letter is assembled from sheet — face, return and back — rather than cut from solid. It is how you get depth, an illuminated cavity and a large letter that is still liftable.
Sheet is cut to the letter outline, the return is formed and then soldered or welded to the face, and the seam is dressed back before finishing. The source specification for these builds calls for high quality soldering and perfect finishing — in practice that means the joint should disappear under the brushed or polished grain.
Any letter over roughly a meter tall, anything that has to house LEDs, and anything where the return itself is part of the design. A built-up letter also lets you run a different finish on the face and the return.
304 and 316 stainless steel, solid brass and copper, and aluminum. Stainless and brass are soldered; aluminum builds in the catalogue are welded. Acrylic is not a fabricated material in this sense — it is cut solid.

Once a letter is much over a meter tall, once it has to house LEDs, or once the return itself is part of the design. Below that, a flat-cut letter is simpler, cheaper and has no seam to dress.
It should not. The seam is dressed back before finishing so it disappears into the brushed or polished grain. On a mirror finish there is nowhere for a bad joint to hide, which is why mirror work is quoted as the more demanding build.
