Size The Wire To The Load Not To The Connector

Wire gauge is chosen from the current and the length of the run. A long run at a given current needs thicker wire than a short one, because voltage drop accumulates over distance. Generic harnesses are sold without knowing either number, which is why they are so often undersized for the lamps they end up feeding.

Fuse At The Battery End

The fuse protects the wire, not the lamp. Fitted at the battery end, it protects the entire run, including a chafe halfway along the chassis. Fitted at the lamp end, everything upstream is unprotected and a chafed wire can short to the chassis with the full battery behind it. This is the single most common serious mistake in aftermarket lighting installations.

Use A Relay For Anything Substantial

Dash switches are not built to carry the current of a full length light bar or a bank of work lamps. A relay lets a small switch current control a large load current, and it keeps the heavy cable run short and direct from the battery. Once you are past two circuits, a multi gang switch panel does the same job more tidily and gives each circuit its own protection.

Route Deliberately

Keep the harness away from exhaust heat, sharp edges, and anything that moves with the suspension or the steering. Use a grommet at every panel pass through. Keep the run away from the ECU and the radio antenna lead, because that is where electromagnetic interference complaints usually originate, not in the lamp itself. Leave a service loop at the lamp so vibration loads the loop rather than the terminal.

Finish The Job

Label the circuits so the next technician does not trace them from scratch. Use dielectric grease on any connector that will see washdown. Check the aim with the vehicle loaded, because ride height changes where the beam lands. None of this is expensive; all of it is cheaper than a warranty claim.
