Flat-Pack Carton Design and Why It Drives Your Damage Rate
The carton is not packaging. On a flat-pack furniture programme it is half the product.
Damage is a design outcome not an accident
A furniture carton on a parcel network will be dropped on a corner, stacked under heavier freight and tipped on its end. If the packing assumes careful handling, the damage rate is decided before the first unit ships.
The four decisions that matter
Board grade and flute against the loaded weight. Internal separation between parts that can rub. Corner and edge protection on the parts that actually get hit. Void fill so the contents cannot move.
Everything else is detail.
Design the carton around the part set
A carton sized to a standard box means void space, and void space means movement. Sizing the carton to the actual parts is usually cheaper than the fill needed to stop them sliding.
Test the way the carrier handles it
If your account has a drop-test protocol, send it to the factory before production rather than after a claim. A packing specification written against a real protocol is a different document from one written against a hope.
Count the cartons per selling unit
One carton per sold item is the target. Two cartons doubles the handling, doubles the chance of a split shipment, and generates the customer-service case where half a dining set arrives.
Where a set genuinely needs two cartons, mark them clearly as 1 of 2 and 2 of 2 and link them in the shipping data.
